additive manufacturing of polymers is transitioning from rapid prototyping to a true industrial production technique. While it brings valuable opportunities to the industry, such as drastically decreasing the time-to-market of new products or enabling lightweight, multi-material and multi-functional designs, it also comes with a series of challenges for the engineers. The reliability of the mechanical properties of the final part still has some uncertainty and is not fully supported by standard engineering tools. dimensional accuracy is not always met and cannot be predicted prior to printing. To cope with these issues, the engineering workflow which is daily applied for traditional manufacturing processes needs to be replicated and adapted to the additive manufacturing. Specifically, additive manufacturing of polymers and composites shows a very strong influence of the manufacturing on the material and global component behavior and its modeling constitutes a true multi-scale challenge. In this paper, insights on how the process simulation of FdM/FFF or SLS method can be solved via coupled thermo-mechanical models are presented. The numerical simulation follows the real printing workflow, takes into account the process setup and the material behavior, allows to predict the deformed shape of the part and residual stresses and offers warpage compensation techniques. An industrial application of process simulation is shown to demonstrate the validity of warpage predictions. Finally, a strongly coupled process-structure methodology is presented that predicts the as-printed mechanical behavior. This approach links the material anisotropy and the process-induced microstructure to the as-printed part performance. The part strength sensitivity to the build direction is also highlighted. This integrative workflow, which accounts for the full manufacturing history of the part, enables the design validation and the optimization of the performance of AM designs, as demonstrated

additive manufacturing (AM), also known as rapid prototyping, rapid manufacturing, layer manufacturing and three-dimensional printing, represents one of the most promising aspects of manufacturing for highly complex geometries. In particular, AM is nowadays seen as provider of possibilities to realize true design optimized manufacturing through topology optimization. Topology optimization is an approach that is considered powerful in design because it contributes to a design that can save energy, materials and time that are not economically achievable using other manufacturing processes. This paper is intended to explore the potentials of topology optimized design approach for AM in developing products that are lightweight and at the same time efficient and have load bearing capacity. A case study has been conducted to demonstrate the steps involved in topology optimization and its benefits in terms of weight reduction. © Published under licence by IOP Publishing Ltd.

The article discusses the method of technological manufacturing preparation of the production of small batches of polymer products by injection molding. It presents the results obtained during an injection molding experiment. Polymer parts (Styrolux 656C) were manufactured using interchangeable forming parts made of digital ABS Plus by the PolyJet technology. The need to use process simulation systems and structured storage of project data in a form suitable for retrieval and reuse is noted.

additive manufacturing, or 31) printing, is evolving from a technology that can only aid rapid prototyping, to one that can be used to directly manufacture large-scale, real-world equipment. Gravity Separation Spirals (GSS) are vital to the mining industry for separating mineral-rich slurry into its different density components. In order to overcome inherent drawbacks of the traditional mould base manufacturing methods, including significant tooling costs, limited customisation and worker exposure to hazardous materials, a 31) printer is under development to directly print spirals. By embedding small Internet of Things (IoT) sensors inside the GSS, it is possible to remotely determine the operation conditions, predict faults, and use collected data to optimise production output. This work presents a 31) printed strain sensor, which can be directly printed into the GSS. This approach uses a carbon-based conductive filament to print a strain gauge on top of a Polylactic Acid (PLA) base material. Printed sensors have been tested using an Instron E10000 testing machine with an optical extensometer to improve accuracy. Testing was conducted by both loading and unloading conditions to understand the effect of hysteresis. Test results show a near-linear relationship between strain and measured resistance, and show a 6.05% increase in resistance after the test, which indicates minor hysteresis. Moreover, the impact of viscoelastic behaviour is identified, where the resistance response lags the strain. Results from both conductive and non-conductive material show the impact of the conductive carbon upon the tensile strength, which will help to inform future decisions about sensor placement.

The economic importance of additive manufacturing utilizing Fused deposition modeling (FdM) 3d-printers has been on the rise since key patents on crucial parts of the technology ran out in the early 2000s. Altough there have been major improvements in the materials and print quality of the printers used, the process is still prone towards various errors. At the same time almost none of the printers available use build in sensors to detect errors and react to their occurrence. This work outlines a monitoring system for FdM 3d-printers that is able to detect a multitude of severe and common errors through the use of optical consumer sensors. The system is able to detect layer shifts and stopped extrusion with a high accuracy. Furthermore additional sensors and error detection methods can be easily integrated through the modular structure of the presented system. To be able to handle multiple printer without the same amount of sensors, the sensor was added to the tool center point (TCP) of a robot.

The current standard for the production of 3d printed components with the "Fused deposition Modelling" (FdM) process allows the use of one or two printing nozzles with fixed diameters. The selected diameter of the nozzle represents a suboptimal compromise between the highest possible level of detail and a large flow rate to shorten the printing time. This paper describes the new concept of a rotatable print head with a slot-shaped nozzle opening and the real implementation of the print head in an FdM machine. The innovative concept presented here opens up new possibilities for the free adjustment of line widths to be printed and thus also of variable layer heights in a wide range. With the additional parameters achieved with this method, the printing time of parts with a high degree of detail, if necessary, can be enormously reduced. In addition, the modified printing nozzle and the modification of the program code used for conventional FdM machines are described. Many industries are moving toward the opportunities afforded by additive manufacturing (AM) techniques as a primary manufacturing method for components. Additionally, AM continues to be an effective option for rapid prototyping in many applications. Some advantages AM processes have over traditional manufacturing include the ability to create highly complex and multi-material parts with little or no restriction on the geometry of the object at a relatively low price point. However, one of the main challenges that from AM techniques is the relatively high variation, in both material properties and exact geometry, from part to part. This variation calls for structural health monitoring of each individual part. In this paper, fiber Bragg gratings (FBGs) - chosen because they can be embedded with minimal effect on the desired structure - are inserted into AM geometries between layers, allowing for strain readings to be taken in situ. These measurements provide empirical data of incipient failure as AM parts tend to fail between layers. Fused deposition modeling (FdM) is used, as it is relatively common and inexpensive, to create parts into which the FBGs are embedded. Measurements taken under a variety of tests are compared to analogous finite element as well as analytical models allowing for model accuracy evaluation for AM parts. This work provides experimental data to validate models, in addition to forming a better understanding of the validity and procedure of embedding FBGs into FdM parts. Additionally, this work serves as a proof of concept and calls for more work to be done in the field.

The ability to change aerodynamic parameters of airfoils during flying can potentially save energy as well as reducing the noise made by the unmanned aerial vehicles (UAV) because of sharp edges of the airfoil and its rudders. In this paper, an approach for the design of an adaptive wing using a multi-material 3d printer is shown. In multi-material 3d printing, up to six different materials can be combined in one component. Thus, the user can determine the mixture and the spatial arrangement of this "digital material" in advance in the pre-processing software. First, the theoretical benefits of adaptive wings are shown, and already existing adaptive wings and concepts are explicated within a literature review. Then the additive manufacturing process using photopolymer jetting and its capabilities to print multiple materials in one part are demonstrated. Within the scope of a case study, an adaptive wing is developed and the necessary steps for the product development and their implementation in CAd are presented. This contribution covers the requirements for different components and sections of an adaptive wing designed for additive manufacturing using multiple materials as well as the single steps of development with its different approaches until the final design of the adaptive wing. The developed wing section is simulated, and qualitative tests in a wind tunnel are carried out with the wing segment. Finally, the additively manufactured wing segment is evaluated under technical and economic aspects. © 2019, Springer Nature Singapore Pte Ltd.

The use of additive manufacturing is growing, especially in the small and medium sized enterprise sector. Still, the print process and its quality is prone to errors. Though there exist a variety of visual detection methods for additive manufacturing, acoustic ones are rare to find. This approach will serve as a method to detect acoustic cues and errors of a Fused deposition modeling printer. We propose a machine learning system detecting flaws and errors of a printer with varying difficulty. Regarding the first challenge, which is recording audio data, a microphone is attached close to the extruder of a printer. Since there is no public available data samples are recorded and annotated. To guarantee variety of the samples and more data different methods of data augmentation are applied. Mel-frequency cepstral coefficients and Mel filterbank energies are extracted from the recorded and augmented data to be used as features. A Long Short- Term Memory model was trained and validated with multiple classes of relevant sounds during 3d printing.
