An integrated inspection system for improving the accuracy of CNC machine tools is proposed. The system described in this paper emphasizes the integration of the on-machine inspection and analysis techniques with the information coming from post-process and on- machine inspection to improve machine performance automatically. Algorithms are derived for analyzing the post-process and on-machine inspection data to identify residual systematic errors and relate them to the machine performance. Various data analysis algorithms and techniques are compared. A feature comparison approach is developed to relate the dimensional and form errors of a manufactured workpiece to the systematic machine tool errors. Inverse kinematics technique and statistical methods are used to identify and characterize the contribution of each geometric error component. A self tuning algorithm is also proposed to fine tune the geometric-thermal model.

We describe a decentralized control method that augments Boolean logic control to provide greatly enhanced diagnostics and monitoring of systems with discrete-valued sensors and actuators. Unlike conventional Boolean logic where logic is associated with the actuators, the new method defines a behavior and timing model for both sensors and actuators (called control Elements). The behavior model is defined by a sequence of events called the event signature, in a control Element's (CE) neighborhood. The event signature encodes a subset of the process state into each CE. We describe a method for the continuous evaluation of this signature to compute a measure of the likelihood of a CE to change state. This likelihood measure called an Expectation Function, is used to check and enforce the correct behavior of a CE. Also, each CE learns a statistical temporal model in real time. The temporal model predicts delays in the states of the CE as a function of the previous delays and the current delays in the evaluation of its event signature. The distributed behavior model and the on-line estimated timing model are applied to a simulated bottle filling station to illustrate the detection and diagnosis of incorrect behavior and failures of control Elements.

This paper presents the results of a project presently under way at Texas A&M which focuses on the use of fuzzy logic in integrated control of manufacturing systems. The specific problems investigated here include diagnosis of critical tool wear in machining of metals via a neuro-fuzzy algorithm, as well as compensation of friction in mechanical positioning systems via an adaptive fuzzy logic algorithm. The results indicate that fuzzy logic in conjunction with conventional algorithmic based approaches or neural nets can prove useful in dealing with the intricacies of control/monitoring of manufacturing systems and can potentially play an active role in multi-modal integrated control systems of the future.

The development of diagnostic instrumentation for monitoring coal liquefaction process streams is discussed. A sapphire optical fiber was used as an attenuated total reflectance (ATR) element in conjunction with Fourier transform infrared (FT-IR) spectrometry to probe harsh liquefaction process streams. ATR provides a short, reproducible pathlength which allows for the analysis of highly absorbing materials, such as liquid hydrocarbons, and the properties of sapphire are well suited for the analysis of high temperature and high pressure process streams. A test cell was constructed which allowed in-situ monitoring of coal liquefaction reactions at 400 degree(s)C and 3000 psig. The cell incorporated a sapphire optical fiber as an ATR sensing element which was coupled to an FT-IR spectrometer using zirconium fluoride fiber optic cables. The spectra provide qualitative information about the liquefaction process.

Magnetohydrodynamic power systems are being planned as topping cycles in conjunction with conventional fossil fueled power plants for electrical power production. In order to develop proper designs and to provide for better control and safety, it is desirable to make measurements in the plasma flows which are used in the MHD process. Non-invasive optically-based instruments are well suited to this purpose. In order to use these optically based instruments, optically transparent viewports are required to allow observations of the plasma flow conditions. A purge/impulse fluid flow system has been devised to provide continuous optical access to the flow by DIAL. The presence of the purge flows in the supersonic section of the MHD system may have an effect on the flow characteristics and consequently, the effectiveness of the electrical energy generation or on the long-term reliability of the power train.

Recent technological advancements have produced intelligent final control devices. These devices communicate operating and diagnostic information along dedicated networks to the distributed computer control system that is used for processcontrol. This level of integration is described, and the many benefits are investigated in greater detail. The integral communications provide device status and diagnostic information, a simple twisted pair connection to a distributed control systems (DCS) I/O interface. The DCS collects this information for monitoring the overall electrical distribution system status centrally but also uses it in conjunction with other process plant information to allow the process to be operated in an optimum way.< >
