An intelligent system for real-time supervision is presented. The expert supervisor is not intended to replace the process operator but to assist him or her by providing prompt, useful real-time information about the process state. It must be able to detect events or anomalies and classify, localize and evaluate them. A systematic approach to the design and development of microprocessor-based control systems for small, less-than-100 I/O's, prototype process or production systems. As with any control system, the control problem should be defined in writing, the control strategy algorithm determined, and the I/O's selected. Only after these steps is a microprocessor-based control system selected. Time permitting, a considerable amount of money can be saved by building the I/O interfaces. It is imperative that adequate portable development and support equipment, a smart terminal, storage and EPROM programmer be available in the field. This is critical for checkout, diagnostics program changes, and overall system development.

A description is given of an expert system, SMART, and its components, which, through the configuration and application of engineering knowledge, can be used for improving and automating the control of semiconductor manufacturing. The application of the Artificial Intelligence (AI) techniques to manufacturing and industrial control problems promises to provide powerful solutions to some of the problems that are being encountered in automating the factories of the future. Expert systems, an outgrowth of Artificial Intelligence research, are being used in many industrial applications areas. A Plant Intelligence Supervisory control Expert System (PISCES) currently under development is described PISCES is a knowledge-based system whose control strategy can be applied to most types of processcontrol plants. PISCES will be used at a power plant research facility. It uses a modified form of backward chaining which allows the system to dynamically generate new top-level hypotheses. The PISCES control strategy also performs multiple lines of reasoning during hypothesis verification. Since PISCES must operate in a real-time environment, knowledge-base indexing utilizing discrimination nets has been implemented to increase system efficiency. PISCES also contains an explanation facility and rule editor that increase confidence in the system diagnostics and facilitate knowledge acquisition.

In this study, various common machinery faults were simulated on two different rotor models. The vibration patterns or signatures in both the time domain and frequency domain for each particular fault are collected for analysis to establish the diagnosis criteria of each type of fault. The faults simulated on the rotor sets are broadly classified as unbalance, oil whirl/oil whip, preload, rubbing, bearing defects and misalignment. Analysis of the orbital plots, spectrum plots and cascade plots revealed the essential characteristics of each type. In order to improve the analysis capability as well as to automate the process, automatic trend warning and analysis can be carried out by combining vibration monitoring and high speed vibration analysis with a micro-computer.

Concepts used in the design of automatic test systems for large hydromechanical engine controls are described. Such test systems not only eliminate most of the physical effort required for manual tests, but are being programmed to make nearly all decisions required for test, calibration, and fault isolation of engine controls. The expanding level of intelligence being built into advanced test systems has dramatically reduced the training and skill level required for test personnel. Adjustment diagnostic software is now directing and supervising the total engine control calibration process at some test facilities. Software based on expert-system technology has provided the capability to capture the knowledge and experience of human experts for performing selected tasks, e. g. , fault isolation of the engine control and the test station hardware.

Laser spectroscopic methods for the study of advanced semiconductor processing and fabrication techniques, such as chemical vapor deposition, plasma etching, and plasma deposition, are being increasingly utilized as tools for probing the detailed mechanisms of these processes and may see eventual applications in processcontrol. The current emphasis is on the application of laser techniques to the measurement of gas phase radical species which are believed to be important as etchants or as intermediates in deposition systems. This paper provides an overview of such applications and presents recent results on the in situ measurement of chlorine atoms in an etching plasma.

Reliability and security are key considerations in the design and application of industrial processcontrol systems. Distributed control system hardware is built using the most advanced solid state circuitry - subjected to stringent quality control, inspection and testing provided with sophisticated on-line self diagnostics-employing redundant hardware and software. High control system reliability is, however, not only a function of component selection, quality control, diagnostics and hardware/software redundancy - fault tolerant control strategy configuration is equally important. This paper describes the concepts of overall processcontrol system fault tolerance and gives typical application examples which emphasize that fault-tolerant processcontrol configuration is often the basis to successful plant unit optimization.
