It is well known that the injection molding process has a cyclic behavior. While hopefully the machine produces good parts most of the time, there are times during which the process drifts significantly enough to manufacture parts that will be ultimately rejected in production. At these times significant losses are realized in wasted machine time, utilities costs, material costs, reclamation costs and labor costs. Accordingly, these periods represent the costliest time periods to the molder. A number of the users have connected the output control of the microprocessor monitor to a grabber which sorts parts into 'good' or 'bad' batches. This has led to elimination of machine operators in some cases and a great deal of savings in downstream costs where molded in flaws were discovered too late. Experience to date indicates that the addition of automated process monitoring and sorting equipment to an injection molding machine is easily justifiable even if the machine is equipped with processcontrol due to the fact that unauthorized adjustments are detected immediately and failures can be responded to in a timely manner saving substantial running costs.

The concepts of automated diagnostics that were developed for and that are implemented in the IBM 3081 processor complex are presented in this paper. Significant features of the 3081 diagnostics methodology are the capability to isolate intermittent as well as solid hardware failures and the automatic isolation of a failure to the failing field-replaceable unit (FRU) in a high percentage of the cases. The problem of isolating intermittent faults is solved by a new strategy of dynamic error detection and fault isolation by analysis of data captured at the detection of the error.

Computer-aided diagnostic techniques are successfully applied to on-line signal validation in an operating nuclear reactor. To avoid installation of additional redundant sensors for the sole purpose of fault isolation, a real-time model of nuclear instrumentation and the thermal-hydraulic process in the primary coolant loop is developed and experimentally validated. The model provides analytically redundant information sufficient for isolation of failed sensors as well as for detection of abnormal plant operation and component malfunctioning.
