The input/output (I/O) modules used in PLCs are very reliable, but they occasionally fail. When failure occurs, the defective units are often discarded or sent back to the PLC manufacturer for service. This approach is often costly to the user. This article proposes an approach that can substantially reduce the costs associated with module failures. In the proposed approach, the user performs the troubleshooting and repairing by his own. Finally, this article illustrates how the approach is done.

The use of programmable logic controllers (PLC) to improve power control within induction steel heating furnaces (ISHF) is discussed. Modern PLCs are modular, affordable, have large memory capacities and special functions such as pulse wave modulation (PWM) and data communication. Using a PLC eases position, temperature, and pressure control within the ISHF, and also provides over-voltage and over-current protection. A new PLC control system design also allows heating to take place at constant power while maintaining a steady resonance frequency.

System-on-a-chip (SoC) features programmable flexibility to configure embedded applications controlled by powerline communications (PLC), such as lighting, industrial control, automatic metering, and home automation. The addition of PLC Core to the Cypress SoC inserts the application coding obtained from the programmable analog and digital blocks and microcontroller of the programmable system-on-a-chip (PSoC) architecture that provides a single hardware platform for multiple applications. The frequency shift keying (FSK) signals (RX) from the powerline coupling circuit are sent to a high frequency (HF) band pass filter that filters out-of-band frequency components and outputs a filtered signal within the desired spectrum of 125 kHz 140 kHz for further demodulation. The PSoC platform consists of controller devices that replace multiple, traditional MCU-based system components with one, low-cost, and single-chip programmable device. PSoC devices include configurable blocks of analog and digital logic, and programmable interconnects.
